Abstract: Complex problems don't always require complex solutions. Pareto analysis and process mapping are examples of simple tools that can reduce the defects of a complex manufacturing process. A high-tech manufacturer of electromechanical devices put these tools to use in a Six Sigma based technique to achieve breakthrough improvements resulting in a 60 percent reduction in nonconformance levels. The system also provided feedback for the lean manufacturing efforts in the company. The process maps also provided input into design and process failure modes and effects analysis.
